HDD making crackling sounds

Ok, so I've seen a few threads about for this issue but nobody seems to have given a good explanation of the isue, or has been misunderstood.
I'm using a custom built desktop PC, I built this just over 2 years ago.
The HDD in question is a 1TB WD Caviar Black.
It has only started making this noise recently, and I've had no problems prior to this.
I am fully aware of the expected noises of a HDD, and the noises of a failing HDD, but this is not either of those that I have ever heard/heard of.
The noise is a crackling sound, like something burning, or somebody moving plastic packaging.
I have ran various diagnostic test which return nothing, and there is no issue with the performance of the drive.
It only does this on start-up, for about 4 or 5 minutes, then performs fine, but can start doing it for a few minutes randomly during use.
Does anyone know what this could be? or if it could be causing damage to the HDD?
There also does not seem to be any issues with temperature when this is occurring.
I'm out of ideas, so if anyone could shed some light on this it would be appreciated, hopefully I'm not alone in this, Thanks in advance.

Quick Edit: I'm sure this is the HDD, it started making these sounds in my old case, and my PC has just been rebuilt in a brand new case, so fan issues are out the the question. I've also had my head stuck right in there so I'm sure it's the Hard Drive.

Sorry that you are facing some issues with your WD drive. :(
Have you tested the drive with WD's DLG tool? In case you haven't, you can run both short and extended tests: http://products.wdc.com/support/kb.ashx?id=EzaJiD

Also, you can try something simple as just attaching the HDD with both different SATA and power cables to a different port. Also, in case the cables are long enough, you can take the HDD out and boot up. That way you will be sure that the HDD makes the noise.

Apart from all this, crackling sounds are not really normal for a healthy drive. Sometimes, some mechanical flaws can't be detected by software testing. In case the issue persists, you can consider RMAing the drive. You can just contact the...

Nope, all good, temps good.
And no, no backup, it's pretty much a Hard drive of games, which would just get downloaded from steam again if anything went wrong.

See this was my initial thought. but the fact that it happens so rarely, and there are no issues at all other than the brief sound on start-up is what confuses me, if it was happening frequently then I'd be far more concerned about it's imminent death
